Software for Towel Factories: Managing Yarn to Shipment

Terry towel manufacturing is not “textiles in general”. It has its own production geometry — pile loops woven over a ground weave, greige transformed in wet processing, woven lengths converted into counted, hemmed, labelled retail units — and its own failure modes at every stage. Yarn and warping: where the order becomes material

A towel order begins its physical life as yarn — counts and qualities chosen against the buyer’s specification. Warping prepares the beams; terry adds its signature complication of two warps: the ground warp that holds the fabric and the pile warp that becomes the loops a customer feels. Consumption, wastage and beam preparation all belong to a specific order from the first cone issued.

What the software must do: record yarn receipt and issue against the order, so material consumption is a fact, not a month-end estimate. When yarn for order 4471 runs short, the system should say so before the loom does.

Weaving: greige against the clock

Terry weaving turns beams into greige toweling — long, undyed, unhemmed. The floor questions are constant: which looms carry which order, how much greige has come off, is production pacing to the delivery window?

What the software must do: loom-wise production planning and recording, rolled up per order in real time. The weaving module is where floor visibility is won or lost — a register updated at shift end gives you yesterday’s factory, and towel margins do not forgive a day’s blindness near shipment.

Dyeing and bleaching: the batch is the unit of truth

Wet processing is terry’s highest-stakes stage. Greige goes into dye or bleach by batch, and everything that can go wrong — shade variance, absorbency problems, rejected lots — goes wrong batch-shaped. What the software must do: dye-batch tracking with quality control — which greige entered which batch, against which order, with what result. When a buyer questions a shade months later, the batch record is the difference between an answer and an argument.

Processing and finishing

Between dyeing and cutting sit the finishing treatments that make a towel a product — softening, shearing where the article demands it, drying and width control. Batches move through treatment workflows with their order identity intact.

What the software must do: track finishing batch by batch, so the goods entering the cutting room match, in the record, the goods dyeing released.

Cut-sew-pack: where fabric becomes count

Here terry production changes vocabulary: meters become pieces. Toweling is cut to size, hems and borders are sewn, labels attached, and pieces packed to the buyer’s exact instruction — assortments, polybags, cartons, markings. Export buyers specify packing with the same seriousness as shade, and a packing error can cost as dearly as a weaving fault. What the software must do: packing instructions and labelling per buyer specification, batch management through conversion, and carton-level records that match what the shipping documents will claim.

Shipment and the gate

The truck at the gate is the pipeline’s final fact: what left, when, against which order and which cartons. Receiving and delivery records close the loop that the buyer PO opened.

What the software must do: outbound (and inbound raw-material) tracking that reconciles the order’s story — ordered, produced, packed, shipped — in one view.

The ledger, riding along

Every stage above moves money as well as material: yarn purchased, greige valued, batches processed, goods sold. In a complete system these movements post into double-entry accounts automatically — vouchers, party ledgers, trial balance in Pakistani conventions — so the factory’s books and the factory’s floor stop being two versions of events. Evaluating towel software: the terry test

Generic systems reveal themselves quickly if you ask terry questions. In any demo:

  1. Capture a towel order with an assortment and packing specification.
  2. Issue yarn against it; show consumption to date.
  3. Record a dye batch and attach a quality result.
  4. Convert woven output through cut-sew-pack into counted pieces.
  5. Ask: how many pieces of order X are packed, and what shipped last Thursday?
